Sizing by CFM and pressure, not horsepower
Horsepower is shorthand that hides the real question. What you need is CFM at your required pressure. Add up every air-using device at its duty cycle, add a realistic allowance for leakage — in an older plant that's frequently a large share of total demand — and add headroom for growth. Then set the lowest pressure that satisfies your highest-pressure device, because every extra 2 psi of system pressure costs roughly 1% more energy for as long as you own the machine.
The classic mistake is buying big to be safe. An oversized fixed-speed compressor short-cycles, burns energy running unloaded, and wears itself out faster than a properly matched unit. If your demand swings through the day, a variable-speed drive machine is worth paying more for and usually pays the difference back in energy.
